The contact owns a 2005 Ford F-150. The contact stated while starting the vehicle, there was an abnormally loud knocking sound coming from the engine. The check engine warning light was illuminated. The vehicle was taken to an independent mechanic where it was diagnosed that the cam phasers had failed and needed to be replaced. The vehicle was not repaired. The dealer was contacted; however, the vehicle was not diagnosed or repaired. The manufacturer was made aware of the failure and referred the contact to the NHSTA Hotline for assistance. The failure mileage was approximately 190,000.

THE VEHICLE WAS TAKEN TO AN INDEPENDENT MECHANIC AND IT WAS DISCOVERED THAT THE ENTIRE SUBFRAME OF THE VEHICLE WAS RUSTED AND CORRODED, INCLUDING THE DAMAGED EXHAUST PIPE. THE EXHAUST PIPE WAS REPAIRED, BUT THE SUBFRAME WAS NOT. THE MANUFACTURER WAS NOTIFIED OF THE FAILURE, BUT THE LOCAL DEALER WAS NOT. THE VIN WAS NOT AVAILABLE. THE FAILURE MILEAGE WAS 70,000.

A DIAGNOSTIC WAS PERFORMED. *BF THE CONSUMER STATED AFTER THE TRANSMISSION WAS REPLACED, THE VEHICLES PERFORMANCE WAS NOT INDICATIVE OF HAVING BEEN AT A REPAIR SHOP. THE CONSUMER RETURNED TO THE DEALER AND ANOTHER DIAGNOSTIC WAS PERFORMED. THE CONSUMER WAS THEN INFORMED THE ENGINE NEEDED TO BE REPLACED. IT WAS ALSO DETERMINED THE INITIAL REPAIRS WERE COMPLETED WITH SALVAGED/USED PARTS. *JB

FORD DESIGNED THE FACTORY SPARK PLUGS AS A TWO PIECE DESIGN. ONCE THE TRUCK REQUIRES A TUNE UP THE CURRENT SPARK PLUGS BREAK IN HALF AS THEY ARE REMOVED CAUSING AN ADDITION COST FOR EXTRA LABOR AND SPECIAL TOOLS DESIGNED TO REMOVE THESE PLUGS. I TOOK MY TRUCK TO THE FORD DEALER WHO THEN BROKE 6 OUT OF 8 PLUGS UPON REMOVAL AT AN EXTRA COST OF 80 DOLLARS A PIECE. THE TUNE UP WHICH ONLY INCLUDES THE REMOVAL OFF THE OLD AND THE INSTALLATION OF THE NEWLY DESIGNED ONE PIECE SPARK PLUGS ENDED UP COSTING ME 1000 DOLLARS. THESE SPARK PLUGS ALSO BREAK INSIDE THE ENGINE CAUSING A LOSS OF POWER AND POSSIBLE DAMAGE TO THE CATALYTIC CONVERTER. *TR

WHEN TAKING MY VEHICLE OUT FOR TEST DRIVE AFTER PUTTING NEW BRAKES ON. WHILE DRIVING AN SPARK PLUG BLEW OUT. WHILE CHECKING ONLINE I FOUND THAT THIS IS A MAJOR PROBLEM. I WAS VERY UPSET TO FIND OUT FROM THE DEALER THAT IT'S GONNA COST $585.70 TO FIX ONE SPARK PLUG AND REPLACE COIL. I ASKED ABOUT REPLACING ALL THE PLUG AND THEY QUOTED $900 TO DO ALL OF THEM. AS A RETIREE OF FORD I THINK THIS IS CRAZY. THEY TELL YOU IN THE MANUAL THAT THE PLUGS ARE GOOD FOR 100,000 MILES. CONSUMER STATES ENGINE SHUTS OFF AND VEHICLE CONTINUES TO GO INTO "FAIL SAFE MODE" *TGW THE CONSUMER STATED THERE WERE TIMES WHEN THE VEHICLE WOULD RE-START, AND OTHER TIMES IT WOULDN'T. THE CONSUMER STATED SEVERAL COMPONENTS SUCH AS THE FUEL FILTER, CATALYTIC CONVERTER, FUEL PUMP MODULE, THROTTLE BODY, AND CRANKSHAFT POSITION SENSOR WERE REPLACED TO TRY AND RECTIFY THE PROBLEM. THE ENGINE BEGAN TO MISFIRE AND THE CHECK ENGINE LIGHT ILLUMINATED. THE CONSUMER STATED IT WAS FINALLY DETERMINED, THE CASING ON THE CRANKSHAFT POSITION SENSOR WIRE HAD RUBBED THROUGH AND WAS SHORTING OUT ON THE AC LINE RUNNING ALONG THE RIGHT FENDER WELL. THE CONSUMER STATED AT SOME POINT WHEN HIS VEHICLE WAS BEING SERVICED AT THE DEALER, A COVER WAS REMOVED FROM THE FAR LEFT WIRING HARNESS AT THE PCM, WHICH PERMITTED WATER TO RUN DOWN THE INSIDE OF THE WIRING HARNESS AND SHORTED OUT THE CONNECTOR. THE PROBLEM STARTED IN 2010, IT NOW HAS HAPPEN THREE TIMES THIS YEAR MY 2005 FORD F-150 SUPERCAB HAS WITHOUT ANY WARNING, EITHER LOST ALL POWER OR THE ENGINE WAS REDUCED TO IDLE RPM AT HIGHWAY SPEEDS. A TOTAL OF FIVE TIMES THIS HAS HAPPEN SINCE I BOUGHT THE TRUCK. ITS HAPPEN IN ALL TYPS OF DRIVING, HIGHWAY SPEEDS, CITY DRIVING, ACCELERATION AND AT A STEADY SPEED. I HAVE HAD TO MANEUVER ACROSS BUSY FREEWAY LANES WHILE COASTING. IN THREE OF THE INCIDENTS IN WHICH THE ENGINE STALLED, I HAD TO ACCOMPLISH THIS WITHOUT POWER STEERING OR BRAKES. IN ANOTHER INCIDENT, THE ENGINE WAS IDLING SO P/S AND P/B WERE FUNCTIONING, BUT THERE WAS NO RESPONSE TO THROTTLE INPUTS FOR ACCELERATION. THE CHECK ENGINE AND "WRENCH" WARNING LIGHTS WERE ILLUMINATED ON THE DASHBOARD. AFTER TURNING OFF THE IGNITION SWITCH, THE VEHICLE RE-STARTED AND I WAS ABLE TO CONTINUE, THE WRENCH LIGHT WENT OFF AFTER RESTART, BUT THE CHECK ENGINE LIGHT REMAINED ILLUMINATED UNTIL I HAVE IT RESET. I BEEN VERY FORTUNATE THAT I HAVE NOT BEEN IN AN ACCIDENT. THIS PROBLEM IS INTERMITTENT AND COMES WITH ABSOLUTELY NO WARNING, IT IS CLEARLY A SAFETY ISSUE. OF THIS SORT WAS EVER RELAYED TO ME ON PURCHASE OF VEHICLE. I HAVE NO REASON TO BELIEVE I HAVE EVER USED ANYTHING BUT A MOTORCRAFT OIL FILTER. COSTS TO DATE $4729.25 WITHIN THE LAST 2 MONTHS ON A 2005 VEHICLE. UNACCEPTABLE. RESEARCHED ON INTERNET AND FOUND THIS TO BE A VERY WELL KNOWN PROBLEM. NO MENTION OF IT FROM THE DEALER UPON PURCHASE. FORD HAS TURNED THEIR BACK ON THIS (AND THE CAMSHAFT PHASER DEFECT). I AM A SMALL CONTRACTOR WHOSE LIVELIHOOD DEPENDS ON THIS VEHICLE. THE PURCHASE PRICE OF $35,890.00 PLUS TAX AND LICENSE WAS A HUGE INVESTMENT FOR ME (I PAID CASH AND DRAINED MY SAVINGS SO I WOULD NOT HAVE MONTHLY PAYMENT). THE MECHANIC WAS ONLY ABLE TO CHECK IT OUT THURSDAY 8, SEPTEMBER, 2011. HE THEN DIAGNOSED THE PROBLEM AS A BLOWN SPARKPLUG AND SUGGESTED I CONTACT FORD FOR SOME RELIEF AS THE PROBLEM IS WIDESPREAD. I DID AND WAS DENIED. THE PROBLEM, AS I UNDERSTAND IT, COULD HAVE RESULTED IN HAVING RAW GASOLINE SPRAYING OUT OF THE SPARK PLUG HOLE, ONTO A HOT MANIFOLD AND POSSIBLY CAUSING A FIRE. *TR

THE MECHANICS ARE NOW TELLING ME THAT THE SPARK PLUGS BROKE OFF AND FELL INTO THE ENGINE "HEAD". IMMEDIATELY AFTER THE REPAIRS, WHEN PUTTING THE VEHICLE INTO THE DRIVE POSITION, THERE WAS A RATTLING NOISE UNDER THE VEHICLE. THE VEHICLE WAS TAKEN BACK TO THE DEALER WHO STATED THAT THE CATALYTIC CONVERTER WAS DAMAGED DUE TO THE FUEL INJECTOR FAILURE. THE DEALER WAS ADVISED BY THE MANUFACTURER THAT THE CATALYTIC CONVERTER WOULD NOT BE COVERED AND THEY WOULD TAKE NO LIABILITY FOR THE FAILURE. THERE WERE NO REPAIRS MADE TO THE CATALYTIC CONVERTER, TO DATE. THE CONTACT HAS ALL SERVICE RECORDS, IF NEEDED. THE FAILURE MILEAGE WAS 35,742 AND THE CURRENT APPROXIMATE MILEAGE WAS 84,000.

AT JUST OVER 59K MILES ON MY 2005 F-150 5.4L TRITON V8 DRIVING AT 30 MPH I NOTICED A TICKING SOUND THAT INCREASED/DECREASED WITH RPMS. TRAVELING ABOUT 2 MILES FURTHER THE NOISE INCREASED IN VOLUME SO I PULLED OVER AND RAISED THE HOOD. THE NOISE WAS COMING FORM THE PASSENGER SIDE OF THE MOTOR AND THE MOTOR WAS SHAKING AS IF MISS FIRING OR RUNNING IRATICLY. I HAD NO ENGINE WARNING LIGHT OR ANY OTHER NOTIFICATIONS ON THE DASH PRIOR. I WENT DIRECTLY TO MY MECHANIC. WHEN MY MECHANIC CAME OUT TO SEE WHAT WAS HAPPENING HE KNEW RIGHT AWAY WHAT WAS GOING ON. HE HAS REPAIRED THIS PROBLEM SEVERAL TIMES BEFORE. HE SAID THAT I HAD BLOWNOUT A LEAST ONE SPARK PLUG. THIS IS A KNOWN FLAW WITH THE TRITON V8 MOTORS OR RATHER THE SPARK PLUG DESIGN THAT WAS PUT IN THE ENGINE FROM THE FACTORY. THE SPARK PLUG IS A THREE PIECE DESIGN THE IS CRIMPED TOGETHER AND ULTIMATELY CRACKS AND SEPARATES OVER A PERIOD OF TIME LEADING TO LITERALLY BLOWING UP. IN SOME CASES THE THREADS IN THE MOTOR WHERE THE SPARK PLUG SCREWS IN CAN BE TORN OUT. THIS REQUIRES RE-TAPPING NEW THREADS OR A HELIOCOIL PACK. THIS ISSUE WAS NOT POINTED OUT TO ME BY FORD PRIOR SO I COULD PREVENT POSSIBLE DAMAGE AND VERY EXPENSIVE REPAIR COSTS AS I KNOW THEY ARE AWARE OF THIS PROBLEM AND THAT IS VERY WRONG. THE MANUAL PROVIDED BY FORD WITH THE TRUCK SAYS THE SPARK PLUGS DON'T NEED TO BE CHANGED UNTIL 100K. AFTER FURTHER INVESTIGATION ONLINE I FOUND HUNDREDS OF OTHERS EXPERIENCING THE SAME PROBLEM PRIOR TO 100K. I WILL BE SENDING THE BILL TO REPAIR MY TRUCK TO FORD THROUGH MY ATTORNEY AS THIS IS NEGLIGENT BEHAVIOR AND A FAULTY DESIGN FLAW THAT I COULD NOT HAVE PREVENTED. THIS HAD HAPPENED BEFORE 2 OTHER TIMES WITH LARGE GAPS OF TIME IN BETWEEN (ONCE IN NOVEMBER 09 AND THE OTHER TIME A WEEK BEFORE THIS LATEST INCIDENT). THE OTHER 2 OCCURRENCES WERE SIMILAR (HIGHWAY SPEEDS OF 60MPH), AND RESTARTING WITHOUT ANY ISSUE OR ERROR CODES. AN ERROR CODE WAS GENERATED (FINALLY) WITH THE INCIDENT DESCRIBED AT THE TOP OF THIS COMPLAINT, AND I BROUGHT THE TRUCK TO THE DEALERSHIP. THEY DIAGNOSED A FAULTY THROTTLE SENSOR WHICH WAS REPLACED. AT LESS THAN 50,000 MILES I DID NOT EXPECT TO SEE AN ISSUE WITH THIS SENSOR, AND CERTAINLY I WOULD EXPECT THE TRUCK TO DEFAULT INTO THE "LIMP HOME MODE" DESCRIBED IN THE MANUAL, WHICH IT DID NOT. INCIDENT 2) 02/12/10 - WHILE DRIVING ON A FEDERAL HIGHWAY AT 55 MPH IN RIGHT LANE THE SAME SEQUENCE AS INCIDENT ONE ABOVE OCCURRED ? THE TRUCK ACCELERATOR PEDAL BECAME INACTIVE. BEING IN THE RIGHT-MOST LANE I WAS ABLE TO COAST ON TO THE SHOULDER AND AVOID A REAR-END COLLISION. SAME ?WRENCH? LIGHT WAS INDICATED ON DASH, SAME SEQUENCE WAS USED TO RESTART AND DRIVE OFF. THE FORD SERVICE ADVISOR TOLD ME THAT THERE WAS A (FUEL INJECTOR NOTICE) FOR THIS YEAR MAKE AND MODEL FORD TRUCK. HE ALSO SAID THAT THERE COULD BE A POSSIBILITY THAT OTHER ENGINE PROBLEMS COULD INCUR AS A RESULT OF THE BAD FUEL INJECTOR. HE TOOK THE VEHICLE BACK TO THE DEALER AND THEY STATED THAT THE ENGINE NEEDED TO BE REPLACED AT THE COST OF $5,000. THE VEHICLE HAS NOT BEEN REPAIRED. THE FAILURE AND CURRENT MILEAGES WERE 82,000.

I HAVE A 2005 FORD WITH THE 5.4 LT. ENGINE. AT THE 63,000 MILE MARK I DECIDED TO REPLACE THE SPARK PLUGS DUE TO SLIGHT IDLE PROBLEM. AFTER SPENDING $102.00 ON A NEW SET OF SPARK PLUGS I RAN INTO THE PROBLEM OF THE SPARK PLUG'S LOWER HALF BREAKING INSIDE THE CYLINDER HEAD, IT TOOK ME TWO DAYS TO COMPLETE THE REPLACEMENT DUE TO A FAULTY DESIGN OF THE SPARK PLUGS. THE SPARK PLUG STEEL SHELL IS MADE OF TWO PARTS A TOP HALF THAT HAS THE THREADS MADE ONTO IT AND THE LOWER HALF THAT HAS THE HOOD WERE THE GAP IS MADE BETWEEN THE ELECTRODE AND ITSELF ALLOWING FOR A SPARK TO HAPPEN. THE PROBLEM BEING IN THAT THESE TWO PARTS ARE ONLY CRIMPED TOGETHER, THE CRIMPING IS NOT STRONG ENOUGH AND THE LOWER HALF DUE TO THE CARBON BUILD UP MAINTAINS ITSELF JAMMED IN THE CYLINDER HEAD WHILE THE TOP PART SLIPS AT THE CRIMPING AREA TURNS AND IS THREADED OUT CAUSING THE SEPARATION, I WAS GOING TO WELD THE TWO PARTS TOGETHER SO THAT THE NEXT TIME I HAD TO CHANGE THE SPARK PLUGS THE LOWER HALF WOULD TURN WITH THE TOP HALF OF ALLOWING IT TO BREAK ITSELF FREE FROM THE CARBON BUILD UP AND NOT BREAK IN THE CYLINDER HEAD BUT DECIDED NOT TO GO WITH IT TOO MUCH TROUBLE I'LL GET RID OF THE TRUCK BEFORE THE SPARK PLUG NEED REPLACING. NO MATTER HOW HARD I PRESSED THE BRAKE PEDAL I COULDN'T GET THE TRUCK TO STOP COMPLETELY SO I PUT THE TRANSMISSION INTO PARK. I THEN PROCEEDED TO CALL FOR HELP. WHEN THE MECHANIC ARRIVED, HE FOUND THAT THE VACUUM HOSE HAD COME UNATTACHED. AFTER SPEAKING WITH A FORD MECHANIC OVER THE PHONE, HE STATED THAT THE MECHANIC HAD SINCE SEVERAL TRUCKS IN THE SAME MAKE AND MODEL AS MINE THAT ALSO HAD THIS SAME PROBLEM OCCUR. AT THIS TIME, MY TRUCK IS IN THE PROCESS OF BEING FIXED BY THE MECHANIC WHO TOLD US OF THIS PROBLEM. *NM

PINION ANGLE CHANGED TWICE ON TRUCK CAUSING MORE VIBRATIONS THAT FORD WON'T FIX. NOW TRUCK IS LEAKING ENGINE OIL FROM REAR MAIN. I AM AFRAID TO TAKE TRUCK ON LONG TRIPS FOR FEAR OF DRIVELINE FAILURE. NUMEROUS COMPLAINTS ON WEB OF SAME PROBLEM. WHY IS FORD NOT MADE TO FIX THIS ISSUE?TRUCK HAS 6,200 MILES ON IT AND ALMOST A YEAR OLD. DT*: THE CONTACT STATED WHILE THE HEATER IS ENGAGED GAS FUMES ARE DETECTED IN THE VEHICLE. IN AN ATTEMPT TO REMEDY THE PROBLEM THE DEALER REPLACED THE FUEL INJECTORS, SPARK PLUGS, STARTER, FLY WHEEL, TRANSFER CASE, AND CATALYTIC CONVERTER WITH NO SUCCESS.

THE VEHICLE HAD BEEN PARKED SINCE THE PREVIOUS DAY. THE FIRE SPREAD TO THE CONTACT'S OTHER VEHICLE AND HOME. THE FIRE MARSHAL FILED A REPORT. THE FIRE STARTED IN THE ENGINE COMPARTMENT AND COMPLETELY MELTED. THE VEHICLE IS STILL BEING INSPECTED. THERE WERE NO PREVIOUS PROBLEMS WITH THE VEHICLE.

TWO WEEKS AFTER PURCHASING MY F150 I NOTICED A TICKING SOUND COMING FROM UNDER THE HOOD WHILE DRIVING DOWN THE HIGHWAY AT APPROXIMATELY 55 MPH AND WITH THE A/C ON AND THE FAN IN LOW. I DROVE FOR ANOTHER WEEK TO DETERMINE WHAT THE NOISE WAS AND FOUND THAT IT IS APPARENTLY A RELAY THAT IS BEING CYCLED WHEN THE A/C COMPRESSOR TURNS ON. THE SWITCH WILL CYCLE ANYWHERE FROM ONCE EVERY TEN SECONDS AT 55 MPH AND ABOVE WITH THE FAN IN 1 OR 2 TO ONCE EVERY THIRTY SECONDS. THE SWITCH SELDOM CYCLES WHILE THE VEHICLE IS AT IDLE BUT CAN BE HEARD TO CYCLE WHEN THE A/C IS SWITCHED ON OR OFF AT IDLE OR WHILE THE VEHICLE IS IN MOTION. THERE IS NO APPARENT AFFECT ON THE A/C SYSTEM OPERATION. THE TICKING IS VERY LOUD AND ANNOYING. THIS IS NOT NORMAL FOR A NEW VEHICLE. I TOOK THE VEHICLE TO MY DEALER AND THEY DID SEVERAL THINGS, FIRST THEY RECHARGED THE A/C SYSTEM AND TRIED TO RETURN THE TRUCK TO ME. I DROVE IT DOWN THE STREET, NOTED THE TICKING STILL THERE AND TOOK IT BACK. I SPOKE WITH THE SERVICE MANAGER WHO TOLD ME THAT THE TICKING IS "NORMAL" ON THESE TRUCKS. I PRESSED THE ISSUE AND HE MADE SOME ADJUSTMENTS AND ULTIMATELY CHANGED THE SWITCH/RELAY THAT IS CYCLING. THIS, HOWEVER IS THE WRONG SOLUTION, OBVIOUSLY THE SWITCH WORKS, WHAT IS NOT WORKING IS WHAT IS CAUSING IT TO CYCLE SO FREQUENTLY (AS OFTEN AS ONCE EVERY TEN SECONDS). AFTER A FULL DAY AT THE DEALERSHIP, I TOOK THE TRUCK AND HAVEN'T HAD THE TIME TO TAKE IT TO ANOTHER DEALER TO SEE IF THEY HAD ANOTHER SOLUTION. *NM

AFTER TAKING IT BACK TO THE DEALER THEY DETERMINED THAT THE PROBLEM WAS RELATED TO FAULTY SPROCKETS ON THE CAM SHAFTS (BULLETIN SSM-18342). I BROUGHT IT IN FOR SERVICE AND A WEEK AFTER GETTING IT BACK THE KNOCKING AND SPUTTERING IS STILL THERE AND GETTING WORSE. NOW I'M GOING BACK TO THE DEALER INSISTING THE ENGINE BE REPLACED. THE COMPLAINANT PURCHASED A TRUCK FOR HIS BUSINESS AT THE COLORADO RIVER FORD DEALERSHIP IN BULLHEAD CITY AZ. THE DEALERSHIP OBTAINED THE TRUCK FROM CALIFORNIA AND HAD SAME DELIVERED TO BULLHEAD CITY. THE COMPLAINANT PICKED UP THE TRUCK AT THE DEALERSHIP AND IMMEDIATELY NOTED A PRONOUNCED ENGINE KNOCK. CALLING THE SERVICE DEPARTMENTS ATTENTION TO THIS PROBLEM THEY TOLD THE COMPLAINANT THAT THE NOISE WAS NORMAL. THE COMPLAINANT THEN MADE THEM START UP TWO SIMILAR TRUCKS ON THE LOT THAT DID NOT MANIFEST THE SAME KNOCK. THE COMPLAINANT REQUESTED A NEW TRUCK FROM THE DEALERSHIP THAT REFUSED TO HONOR THE REQUEST. THE COMPLAINANT HAD THE DEALERSHIP CONTACT THE MANUFACTURER IN DETROIT WHO ADVISED THAT THIS PROBLEM IS KNOWN TO ACCRUE IN SOME 2004/2005 MODELS AND THAT TO CORRECT SAME A NEW PART HAD TO BE ORDERED WHICH THE DEALERSHIP COULD NOT REPLACE AS THEY LACKED THE PROPER TOOLS TO DO SO. THE DEALERSHIP THEN DISMANTLED THE ENGINE. THE COMPLAINANT AGAIN ADVISED THE DEALERSHIP THAT HE WOULD NOT ACCEPT THIS DEFECTIVE TRUCK, AS HE HAD PURCHASED A NEW TRUCK TO BE IN PROPER WORKING CONDITION AND THE DEALERSHIP WAS NOW ATTEMPTING TO COMPEL THE COMPLAINANT TO ACCEPT A TRUCK THAT WAS DEFECTIVE FROM THE FACTORY. TO DATE THE TRUCK REMAINS AT THE DEALERSHIP. THE COMPLAINANT REFUSES TO ACCEPT THIS DEFECTIVE (FROM THE FACTORY) TRUCK AND THE DEALERSHIP REFUSES TO GIVE HIM ANOTHER NEW TRUCK IN LIEU OF THE DEFECTIVE ONE.
